Foam and Sponge Production Line and Factory Setup

A foam and sponge production line is a complete industrial system designed to mix polyurethane or similar chemicals, form foam blocks and cut them into finished sponge products under controlled process conditions. The line produces blocks and cut pieces for furniture, mattresses, packaging and other applications.

From an industrial perspective, foam manufacturing is important because it combines precise chemical metering, controlled reaction and accurate cutting to achieve consistent density, cell structure and dimensional accuracy. The process relies on a defined sequence of unit operations that must be correctly engineered, sized and integrated.

Primary materials typically include polyurethane components, resins, additives and colourants. The core machinery set consists of industrial mixers, foam pouring or block systems, moulds and CNC cutting machines.

The Industrial Department supports investors who want to establish a new foam plant as well as existing operators who need repair, overhaul, capacity expansion or automation of their current lines. Projects can start from an empty site or from an operating facility that requires technical upgrading.

Whether the goal is a green-field turnkey foam plant in Iraq, Kurdistan Region, Afghanistan or other regional markets, or the modernization of an existing line in Iran, engineering, machinery supply or manufacturing, installation, commissioning and ongoing technical support can be provided under defined contractual scopes.

Production Line Overview

The foam and sponge line is engineered as an integrated process system covering chemical preparation, foam block formation, curing, CNC cutting and packaging. Design capacity is determined during the engineering phase and can typically range from 500 to 2000 kg per day depending on formulation and product mix.

The overall process flow follows a defined sequence: raw-material preparation and mixing (mixer capacity 500–1000 L), foam block production in dedicated systems, curing, CNC cutting (accuracy ±1 mm) and packaging.

Main machinery groups include industrial mixers, foam systems, moulds and CNC cutters. Supporting infrastructure covers electrical power, process water and ventilation.

Manpower requirements depend on the degree of automation. Quality control covers density, cell structure, dimensional accuracy and surface finish. Finished products are stored under dry conditions before distribution.

Manufacturing Process

  1. Raw Material Preparation – Polyurethane components, resins and additives are prepared and metered.
  2. Mixing – Materials are mixed in industrial mixers (500–1000 L) to form a homogeneous blend.
  3. Foam Block Formation – The mixture is poured or dispensed into systems that form foam blocks under controlled temperature and pressure.
  4. Curing – Blocks are allowed to cure and stabilize.
  5. CNC Cutting – Blocks are cut to final dimensions with accuracy of ±1 mm.
  6. Packaging – Finished pieces are packed for shipment.

Machinery & Equipment

  • Industrial Mixer – Blends chemical components. Position: first process stage. Importance: foundation of foam quality. Quality impact: incomplete mixing causes density variation. Maintenance: agitators, seals and metering systems. Sahi Rasa support covers design, installation, repair and spare parts.
  • Foam System – Forms the foam blocks. Position: core of the line. Importance: determines cell structure and density. Quality impact: incorrect temperature or timing affects foam quality. Maintenance: pumps, valves and temperature controls.
  • CNC Cutting Machine – Cuts blocks to precise dimensions (±1 mm). Position: after curing. Importance: final product accuracy. Quality impact: inaccurate cuts reduce yield and fit. Maintenance: blades, drives and control software.
  • Packaging Equipment – Prepares products for shipment. Position: end of line. Importance: protection during transport. Quality impact: poor packaging increases damage. Maintenance: sealing and wrapping systems.

Factory Layout & Building Requirements

Typical areas include chemical storage, mixing, foam production, curing, cutting, packaging, quality control, utilities and staff facilities. Ventilation and safety zoning are essential. Exact area is determined during engineering.
